Product Release! CorkSport Oil Catch Can Development and Release Notes

Sometimes projects take a lot longer than expected to get to release. After several design changes, lots of simulations, and plenty of mounting revisions, we are happy to announce the release the CorkSport Oil Catch Can for Mazda and Mazdaspeed vehicles.

Oil catch cans are designed to separate the water, oil and other contaminants from your PCV system. The PCV system feeds directly in the intake manifold causing all these contaminants to be pushed to the back of the valves then into the engine cylinders. As cars wear, we see more and more contaminants in the PCV system and then into the engine.

Many of you have followed the development as we moved through our design revisions beginning with our first concept, a titanium oil catch can that used stainless steel wool to separate out the oil and several versions in-between before we came to the design that we are happy to be releasing today.

Unlike other catch cans on the market that simply expect the contaminates to fall out of the PCV vapors, our newly released oil catch can has a unique cyclonic vacuum design that forces contaminants to the walls of the can before the air can move back into the intake system. This Solidworks simulation shows how the system was designed. You can see that the air swirls around the outside of the can trapping the contaminants at the wall. This allows them to fall through a disk that is welded between two chambers used to separate the PCV vapors and the contaminants. Once the contaminants are separated you can view them with a sight tube located on the side of the catch can.

We were particularly surprised to see how much water vapor builds up in the crank case of these cars. After a few miles of driving with the catch can on our shop Mazdaspeed 3, we could really see what separates our catch can from the competition. After only 500 miles we had separated out a great deal of contaminants from the PCV system. Most of which was water vapor that had been trapped in the PCV lines and engine block. This alone should ensure that oil doesn’t break down quickly on our DISI MZR engine.

After 3000 miles we performed our first oil change. The results were exactly what we expected, a much smaller concentration of water but a noticeable amount of oil. MZR engines are notorious for slight amounts of blow by getting back into the engine. As you can see from the picture this is something you don’t want getting back into your engine. We took this sample and sent it out for particulate analysis. The results really prove that you don’t want this in your engine. Along with a large amount of oil, which can be seen, there was metal and water present in the oil. All of which we don’t want to be reburned in our engine or stuck to the back of our valves.

Even though it took a little longer than we expected to release this, I’m sure everyone will agree that there are certain things you want done right and somethings are worth the wait. When it comes down to it there are just some contaminants that you never want entering your motor. Most of them are listed on the sheet to the right.

Product Release! CorkSport Mazdaspeed 6 License Plate Relocation Kit

Product Release! CorkSport Redesigned Turbo Inlet Pipe

CorkSport is pleased to announce the re-release of the CorkSport Turbo Inlet Pipe for the Mazdaspeed 3, Mazdaspeed 6 and CX7. The newest version of our turbo inlet pipe has been redesigned to provide seamless fitment with OEM or other aftermarket intake systems by replicating the fitment of the factory TIP to the intake.

This popular product maintains its ability to provide improved responsiveness and power while now providing even better fitment for customers running stock or other another non-CorkSport brand aftermarket intake.

Unlike other turbo inlet pipes on the market, CorkSport’s Turbo Inlet Pipe is constructed from mandrel bent aluminum making it a true high performance turbocharger inlet pipe. It has been designed with a downstream recirculation valve fitting to prevent turbulence backwash around the MAF sensor and avoid unnecessary check engine lights and stumbling.

During extensive testing, the CorkSport Turbo Inlet Pipe showed a 14% improvement over the stock pipe and significantly decreased airflow turbulence by removing the restrictive nature of the stock pipe with the sweeping curves associated with the mandrel bent aluminum 60mm piping used in the CorkSport pipe.

When combined with the CorkSport Mazdaspeed 3 Short Ram Intake, flow test results showed a 54% improvement over the stock air box and turbo inlet pipe and netted max gains in dyno testing of +25lbs of torque and +33HP.

Sold separately the CorkSport Turbo Inlet Pipe can be purchased for $109.00 and can be customized to compliment the look of your engine bay with polished or powder coated black aluminum piping and your choice of red, black or blue silicone. Purchase the CorkSport Short Ram Intake along with the turbo inlet pipe for an additional $140.00 to get the most gains from this power modification.

When Products in Development Don’t Make the Grade

Things don’t always go as planned. We begin a project thinking our customers will be able to get good results out of a new performance product only to find, when we start testing, those results don’t show up.

An example of this is the CorkSport Cold Pipe. After investing months in the development process, we are choosing to abandon the product and put our development efforts elsewhere. Focus on products that will provide our customers with the type of performance benefits that inevitably did not show up during the testing of this product.

How it all began:

After seeing the great success of our Top Mount Intercooler and the amazing benefits it offered, we wanted to find a way to give customers who chose to stick to a TMIC even more performance. Looking over the TMIC system we noticed that when the air exits the intercooler it immediately hits a wall. It exits the intercooler towards the front of the car, but just after exiting it is forced to the driver side.

Once we identified this potential air flow restriction, we decided that it would be worth it to try and expand the stock cold-pipe to provide a better path for the air to flow, as well as a larger volume to accommodate the increased flow seen with a CorkSport TMIC.

The development process:

We scanned the stock pipe into a solid model so we could improve flow and still provide a great OEM fit.

Once we had a CAD model, we noticed the access to one of the four TMIC mounting holes became covered so we added an access hole to be able to tighten down this bolt as well as provide a NPT fitting to be used with water/methanol injection.

We proceeded with some virtual testing and discovered that the flow was more even and fluid as it moved through the redesigned pipe when compared to the stock pipe. Once we felt good about the revised drawing, we took the CAD model and did a 3D print to check fitment and conduct real world flow testing.

The part fit great and looked great. We were very happy with how the project was turning out, so the next step was to do some flow tests to determine the exact gains that the redesigned part offered.

The outcome:

We were disappointed with the results. The redesigned cold-pipe by itself offered a 15% increase in flow over the stock cold-pipe. When combined with a CorkSport TMIC however, both pipes flowed the same. Since the intercooler’s max flow (still significantly higher than the stock TMIC) was less than either of the cold pipes by themselves, the redesigned cold-pipe and CorkSport TMIC only flowed 0.7 CFM more than the stock cold-pipe and CorkSport TMIC, a negligible amount.

Knowing this, we now had a big problem. Why would anyone want to upgrade this part for a negligible performance improvement? Sure the option to do methanol injection would be great for some but we didn’t think most people would be interested, even at our target of $125.

We hit the forums, Mazdaspeed Forums to be exact, and asked what they thought of the product and if they would still be interested in the product with the minimal gains seen. The general consensus was that although it was a great idea and seemed to have a lot of development and engineering behind it, they didn’t feel like it would be worth the cost or that we would see enough sales to warrant producing the part.

With this feedback, we decided to abandon the project and cut our losses on the development time and money we put into the product. Unfortunately this happens occasionally. We work on a project only to end up killing it before we reach production. It’s just the way development goes sometimes, but each and every time we can take it as a learning experience to further our knowledge about what projects may or may not be worth pursuing in the future.

We want you to feel confident that our products do what we say they will do and though it’s not an easy decision to scrap a product after investing thousands of dollars on development, when the alternative is to release a product that has no performance benefit when our customers are expecting one, the choice is simple, abondon ship.
